I've a'95 Saturn SL1 with 135k, and never a starting problem before now. It's as though someone put an extra switch I don't know about in the starting circuit. I’ve checked the clutch safety switch, yes it's stick, mechanically it's fine but I haven't put a meter on it. Fuel pump pressurizes the line once the key is in run position, but the starter doesn't turn at all. No clicking as in a dead battery, terminals are clean, an with the charger on 10 amp setting needle barely moves. Nothing at all. Thought from outside, with the hood up you can hear a relay click by the fuse terminals. Searched the fuses, no obvious failures. Starter solenoid? Pulled starter and checks out fine at Auto Works. Reinstalled, cleaning all contact surfaces, turned the key and heard a fairly loud ffffzzzzz, then all went dead, totally. Again no obvious fuse failure to be found. Is there a fusible link? Can't find anything on it in Chilton. I’m at a loss. The only thing I can add is a service engine soon light I was getting intermittently, which the blink code ID'd as an EGR valve fault, that I was chasing down just before all the above occurred. Oh and the new thermostat sitting in it's box, just before that because in these cold WI days of winter it couldn’t seem warm up .

Just a quick thing (won't call it a test) you can try. The next time it acts up, gently rap on the starter body with a hammer. If it starts then you have a defective starter. If that doesn't do the trick the next thing you need to look at is the small trigger wire going to the solenoid. Have a helper crank the car (when the problem is occurring) and see if you are getting 12v to the small wire. If not the 1st thing on this car I would probably look at is the clutch switch due to the problems you have already mentioned with it.....

Just a quick note. You mentioned you are using a Chilton manual. Chilton and Haynes manuals, in my experience and opinion, are only good for lighting the fireplace. For a more in depth manual, try AllData or Mitchell. They are what most mechanics use. Steve
